Hey guys so for the fear farm game in November, I decided ( having signed up to be a zombie) that I would make a juggernaut suit for it.
The steps for each part is to make a template of each, cut them out from a special foam, sand it, mold it, then paint it. In order to cut the pieces from the foam, you must use a hot knife
which slows down the process.parachute buckles are being used to connect each piece to one another.
Here are all the things involved and their status:
Neck guard; cut out, sanded, molded PAINTED
Helmet;RIOT HELMET thanks to tomtomb
Upper arm guards; cut out, sanded, molded PAINTED
shoulder pads; cut out, sanded, molded PAINTED
shin guard; cut out, sanded, molded PAINTED
knee pads; THANKS to Bfranko
Elbow pads; THANKS to Bfranko
thigh guards; cut out, sanded, molded PAINTED
groin guards front and back(COD pieces); cut out, sanded, molded PAINTED
fore-arm guards; cut out, sanded, molded PAINTED
So far so good. I believe this is turning out quite well. Put a good 20 hours of work into it this weekend so I'm on a role!

Here is the neck guard which will attach to the back plate and the front plate chest rig as well as hold the shoulder pads on.

And here we have the thigh guards, upper arm guards, and rear groin guard. The COD pieces and thigh guards will be attached via belt.
I will be updating every time I do a major section of the build.
As for my howitzer, It's also coming together nicely. Should be done in the next month( having to wait for axles still).

What kind of foam are you using? I've seen similar projects (usually SPARTAN or Mass Effect armor) that use foam fatigue mats.

It's called Eva foam the type of mats used in gyms with the interlocking sides.

Due to some sizing difficulty, I wont be making the chest pieces from foam but will use a plate carrier.

As of now, I will also be wearing a flight jump suit underneath. A good touch if I do say so myself. I've been asked if I can make weapons or other pieces. Answer is yes! If anyone who is a non zombie would like a melee weapon such as a life size axe, machete, etc. Pm me and I'll go ahead and make one for you. I will have my kukri sword finished tomorrow and ready for you guys to see.

Nightly update! Have both thigh plates and rear COD piece mounted on a tactical belt, upper arm guards cut out and sanded ready to be mounted.
Finally got my new hot knife today thanks to warlord and progress will speed up. I will be posting pictures later of a bowie knife I have made as well.
Oh one last thing, I've gotten the final price for each melee weapon after being painted is 7$ for a small/medium weapon and 12$ for large ones.

That's insane. I know Cold Steel hawks have removable heads, so is that a foam head on the real handle, or 100% foam?

It's all foam. I traced around the real hawk them sanded the edges to te appropriate angles.

Oh and It has a small metal base. A metal pipe 1/2" which gives it weight.

I love the m48 tomahawk, the whole spike almost goes all the way in a pine tree!

Today I made a template for the axe(3 footer) and will try and get that done today. Will post pictures later.

Due to the fact that multiple people asking me this, I will post it on here. The foam is much more sturdy than a pool noodle type foam and make great material to design the swords with. Also I can make sheaths as well.

The sword was a kind of template for the blade. Just so I could get an accurate curve. And today I learned why you never cut yourself with a HOT hot knife lol ouch.

So instead of using a flight suit( so I don't bake alive ) I'll be using a pressure suit instead for the under armor. Also I will be cutting out many metal core pieces this weekend along with some sanding and hopefully finishing all but the painting on the suit.

Im guess shooting him where has no padding. Its going to be interesting when a zombie in that suit is chasing someone. My hats off to you sir excellent work on the suit

Thanks guys for the support. If you are referring to te melee weapons it's probably I hit kill for regular zombies. As for the juggernaut zombie suit, I will have to talk to the game hosts and staff there to see what the rules for me would be. I won't be able to be the tank zombie I was told but maybe a stronger one lol.

Oh and I'm getting a riot helmet today thank to tomtomb. Planning on modifying it slightly to make it more juggernaut looking.

Unfortunately I will have to raise the prices for the melee weapons. I put 3 days of work into WAC so it's only fair. 15$ for small to medium pieces, 20$ each for large, and 10-15$ for a molle ready sheath. Sorry guys for this but I had to due to prices of foam tiles, paint, etc. This does not effect those who already ordered.

Ok so with many issues I FINALLY finished the shin guards. All thats left is to glue the straps on and paint 'em.

As for the weapons they are looking great. This special spray rubber is amazing and makes the foam much stronger.
The knife feels like a rubber one now too.

I will also be adding zombie aesthetics so its a bit more in the "groove" with the game and field, such as blood, wounds, etc. If anyone would like to give me suggestions on special effects i should add please let me know(ie how to zombify the suit).

Maybe have some blood leaking out from one of the joints? I mean, it's zombies, there's gotta be blood somewhere.

True about the blood. I was originally going to spill some down my front side since almost every zombie has blood there(from when it "hugs" people) but then I thought about how my plate carrier might be ruined. Anyone know if that fake blood would ruin a plate carrier?

As for the cracks asks wounds, it's a juggernaut suit so most of my body is covered with armor. Maybe make a fake rip in the middle of the plate carrier and have it look like flesh behind ?

I've also designed a little wound which go on the front of the vest. I took to square pieces and cut a shape on the inside of them. Think of an amoeba. Then glued them together so the sides decends down. I will take fabric that looks like the plate carrier fabric in between the 2 pieces then have the bottom piece have a bodily look.

But of course there are parts which aren't covered with foam like above my knee, back of legs, inside of arms, etc. toleratiOn of pain also helps lol.

An issue I will just have to deal with is the foam parts which are tight against my body like fore arm guards. I feel that a lot more than like places like my neck.

Good idea. I'll have to try that. I came across a picture the other day of a zombie with a gas mask on. The mask was missing the filter(which would explain why he was infected, and had bloody strips hanging down. I myself won't have a gas mask on but for those who do that would be a great way to zombify yourself.

Also, I totally plan on wearing my M61 gas mask to this. It's great for cooler weather (I wore it until after noon at the last STALKER game) and gives full face protection without looking out of sorts like a paintball mask does.

He said soap and water and it scrubs right out. So however you can make that happen should work.

To me a 'squib' is a bullet loaded with a primer and no powder which, when fired, seems like a misfire, but leaves a bullet lodged in the barrel, leading to anything from a catastrophic explosion when the next round is touched off, to shooting Brandon Lee when you only loaded the gun with a blank. So you MUST be talking about something else.

I am going to have some sort of smoke system attached to me, that will be a surprise for the game. Fake blood will be made And Ill have that down the front of me. I cant wait to see peoples faces when they get "hugged" by a bloody juggernaut.

You can make fairly cheap fake blood using strawberry heresy's syrup. Again it will wash out easily. Also if you add mashed black berry's to it it will give it more genuine look.

Thanks a ton! Really appreciate the positive feedback. It helps fight my procastinating inner self. I am in need of combat knee pads for the suit as well as cover alls. If anyone could order One for me I am more than willing to pay you for it or if your interested, to trade.

Nah man, they won't give it to you, they're short enough on human blood as it is. You want real blood, talk to a butcher, they'll probably save some for you. It'll never wash out of anything, but it'll sure look realistic.

Add a little bit now for blood stains, then a lot on event day so it sticks to your victims.

That's what I considered so when I give out hugs it spreads. I still haven't decided whic recipe to use but if I used the syrup, won't it go bad?

Chocolate syrup is actually used rather often in the movie industry. So long as you let it drip and don't smear it, it looks fine. If you've ever seen The Fifth Element, there's a scene where Gary Oldman accidentally smears it and it's obviously chocolate.

Make it into three parts and glue them together (see seam lines in pic 1)

I've tried the multiple pieces and glue at seam lines trick but it doesn't come out as nice as I'd like it to look. Bare in mind, when heated, you can somewhat stretch the foam. Removing any wrinkles created from trying to curl a flat surface into a hemisphere shape.

Ive pondered that idea, but the shape isn't quite right. The shape needs to be a quarter of a circle from the side, and a rounded shape from the front. Think of a 3D right triagonal pyramid with rounded bottom edges.

Well it's not that the foam doesn't hold it's shape(it actually hold complex shapes very well), it's that I can't come up with a base shape to form it into.

If you mean what my plans are? I have a riot helmet I got which looks very much like the one in the pictures. I have it posted in previous pages. At craft stores, they sell very thin(3mm) sheets of the Eva foam. So I plan on wrapping the sides and edges of the visor with it. Still need help with the shoulder pads!

Well yes. But the issue is that the shape of the pads are bent in multiple directions. When you bend in multiple directions, it makes wrinkles.

Well after hours of thinking and paper model failures. My getting over a cold self have came up with a someone good template. Imagine the following picture was symmetrical.

First one is you could make one with several overlapping strips and chicago-screw the corners together to look like this (http://www.alleycatscratch.com/lotr/Elf/Legolas/Armor/legsPald_judy.jpg).
Second is you could cut a triangle or two out on the top, then glue the edges back together like the first couple pictures here (http://frekki.wordpress.com/tag/pauldrons/). It'd make a seam, but it would bend it properly to do what you need.

Cut a single piece out in this shape: /\/\/\/\ Then glue the sides together. You'll have to experiment with this a bit to get the exact curve you want, but just trim a little bit at a time.

I don't play cod, so I have no idea what the color in the game is, but keeping it dark grey looks pretty good to me. Maybe mist some brown on it for a dirty look. Or just get a ton of mud and grease on it.

I myself have gathered many screenshots. I just didn't know whether I should make it like the actual mw one or a different color. I'll probably do brown.

well, a "juggernaut" is simple a man in a bomb suit. and real bomb suit are normally a simple flat color. most seem to be a Kahki/ desert color.

If you're just going to spray-paint it your options are limited, but Rust-O-Leum makes a nice ultra-flat Khaki color in their camouflage colors line. They also have a spot-on foliage green, but it's harder to find and I suspect not the color you want. You might give it a coat of khaki and a dusting of FG though, to darken it up a bit.

Most of the tools came from online. As for the foam, you can easily get it online. I got mine from a business based here in mesa.

So I finally got the shoulder guards done. Well at least shaped now. So this means that I have every single piece of the suit completed and will be posting an overall picture later tonight of me in the completed suit. The only thing left to do is actually paint the armor pieces and apply blood where needed.

Sorry just had to do that :P. Anyways I have finally finished each part of the suit and am ready to go and seal coat each piece. After that is done, I will go and paint over them.
Only issue is that I couldnt reach the shoulder pads on in time and my computer was making my room a furnace as it was. So I couldn't stay in the suit for long ha. You can see that I have finished seal coating the fore arm guards(being that black color) and those are ready for final painting.

Ok so I got all the pieces but the thigh plates paint sealed. This past weekendi was out at vanguard somewhat encouraging people to sign up for the zombie game. I didn't know however it was Kwa day so the place was packed -_-
I'll be posting pictures of the suit later this week.

So I just picked up the pieces for my blood squirted today which uses a co2 tire inflator to shoot fake blood out of certain tubes that will be scattered around the suit. I am basically done with the suit now and all that I'm doing after this is adding blood.
Also be sure to come on out to the walk through at 3pm November 3rd at fear farm.

Forgot to post awhile back. Big I have finally finished the shoulder pads, and have added wounds around the body. Such as gun wounds, brain spillage, and intestine explodage(great wordage don't you agree?). Anyways I have also come up with a co2 tire inflator blod shooting mechanism which is hidden under the coveralls. When fired, blood will spurt from the tubes.

I think if you sent him the feed from a few seconds before and after you shooting at him it would look pretty cool to have the video side by side or something.

I've got the suit pretty much ready to go aside from the blood spurter. Haven't decided yet on how many times I want to fire it off. Also, I've gotten the Gopro all ready to go for the game and should make for some interesting footage. Last thing to do is get the special surprise ordered ;D

I like that neck guard design, How dense is the foam your using? Are the BB's going to damage it to a point where after several events it will be well tattered? I love the idea of the suit, I am trying to make it down there to join in on this event.

Luckily no. This foam is quite strong considering its only 3/8" thick.

Btw, the first neck guard I made was too small for the helmet. This one is much better and will give the bulk that I'm looking for.

Anyways I finally got a great design going for my neck guard. And it's actually very accurate because I am able to freely move my head where as the previous one was too small.
In the above pictures, I got the inner neck guard done and will be finishing up the outer one later tonight. I came up with a great little way of putting this altogether so it looks real nice. You'll see what I mean later tonight.

So I wasn't completely satisfied with the suit so I'll be remaking parts of it and have since learned that the COD "juggernaut" is actually based off of humvee gunners who wear Cupola Protective Ensemble armor (cpe armor). In addition to perfecting the design, I will also use better exterior material such as thick packing blankets with internal foam cores.
Oh and I will have until next Sunday to finish it by because of a large scale game going down in Mississippi in which I will be playing in the suit and as an admin.
